FWIW, Justin does all of our bike maintenance (including building and re-truing wheelsets) and he uses the bike shop headset press for headsets. He's done it himself, by borrowing their tool, but he doesn't just do it at home with stuff that's lying around. He might, after reading this, though

But, he always goes to have the race's put on.

Races are just as easy. A Piece of PVC pipe and the same rubber mallet does the trick.

I love LBS labor rates too. I'm not by any means a rich guy, but seriously, if you called a Moto or car shop and said you had $20, they would just hang up.

i think the long day here at work is getting to me. I've all but given up on doing the headset myself. I need another excuse to visit the LBS. Buy a headset, give them the frame/fork and look at new toys for myself.

I built a press for about $6 at Home Depot. I bought 2 feet of threaded rod 1 3/4" thick I think. I picked up some very large washers several shapes & some very big NUTS. Postion cups on the frame lace the rod thru add washers, then tighten your NUTS. The headset will seat slowly which will allow it to be aliegned by the frame. No risk of hitting the frame with the Hammer. I used to use that method until I had to install an Intigrated headset that just didn't want to stay in. Then you've always got it handy for other projects, like deck repair!!

it's the fork i'm worried about, anything out of the ordinary i should know there?

I don't plan on cutting it, so a couple spacers appropriately sized after the headset is in and i'm good to go?

As long as you get the race to seat, shouldn't have any worries. I have used a regular pipe cutter in the past to cut the fork down. Much better than a hack saw. Check out the park tools web site for instruction on star NUT installation. I always run spacers for a while top & bottom of the stem, so I get a feel for exactly where I want the bars before hacking anything off.
